Overview

At BlueScope Steel’s Port Kembla manufacturing facility, a major substation upgrade was required to replace aging 36 kV disconnectors and switches that had been in service for more than five decades. The substation is a critical part of BlueScope’s steelmaking operations, and any disruption to power supply could have significant impacts on production. Insulect was engaged to supply new substation switchgear and provide full site supervision, including assembly, installation, testing, and commissioning, to ensure the upgrade was completed safely and efficiently.

Challenge

The existing substation was approximately 50 to 60 years old and had been designed around infrastructure that could not be easily replaced or modified. One of the biggest challenges was the requirement to reuse the existing support structures and frames, meaning the new equipment had to be carefully designed to fit within the old footprint. At the same time, downtime needed to be kept to an absolute minimum to avoid costly interruptions to steel production. The site’s location and operational demands added further complexity, leaving no margin for error during installation and commissioning.

Solution

Insulect took a tailored approach to the project, customising standard substation equipment to suit the existing infrastructure. Detailed design work was undertaken to ensure the new hardware could be installed using the original frames and support structures, avoiding the need for major civil works. Insulect also provided experienced site supervision, overseeing assembly, installation, testing, and commissioning to ensure each stage of the upgrade was completed to a high standard. This hands‑on approach helped manage risk and maintain tight control over the project schedule.

Benefits

By reusing existing infrastructure, BlueScope Steel was able to keep project overheads low while still achieving a significant upgrade in reliability and performance. The new equipment enables improved monitoring and offsite management of the system, supporting more efficient operation and maintenance. Insulect’s customised solution ensured technical compliance without disrupting ongoing operations, giving the client confidence that the upgrade would deliver long‑term value.

Results

The project was completed smoothly and without incident, culminating in the successful commissioning of the substation on schedule. Downtime was minimised, and BlueScope’s steel production continued without disruption. The outcome demonstrated Insulect’s ability to solve complex retrofit challenges, meet tight deadlines, and deliver high‑quality results in demanding industrial environments. This project stands as a strong example of Insulect’s technical expertise, flexibility, and commitment to supporting critical infrastructure with reliable, fit‑for‑purpose solutions.
